Speed Isn't Efficiency: IPG Photonics, 3D Printing, and the Real Cost of Rework

I used to think speed was efficiency. A rush order came in, and my first instinct was to say yes and make everything go faster. After eight years of handling custom fabrication orders—and after personally making and documenting 22 significant mistakes, totaling roughly $47,000 in wasted budget—I've landed on an opinion that may sound strange: speed is not efficiency. I am not saying digital tools are magic. I am saying that the most expensive hour in a shop is the hour someone spends trying to figure out what went wrong. That hour is usually caused by a process failure, not a person failure.

From the outside, a busy shop looks productive. The reality is that busy usually means rework. People assume mistakes happen because people are careless. That is wrong too. Most rework happens because there is no process in place to catch errors before they become metal.

Of course, a checklist alone doesn't save money. It has to be specific enough to catch real errors: material grade, finish, tolerance, certificate, revision level. We update it every time we find something new. That is the point—the checklist is a living memory.

People think expensive machines are better because they are expensive. Actually, repeatable processes create quality. Machines just make repeatability easier.
